KYOTO - cheers for the big-ass post! I'd have to agree that the exhaust as it comes of the turbo is the biggest piece of junk I've seen  3" would definitely be the way to go.
As for derestricting the intake, well, there's not alot to be done there under rally regulations  things like the water-air intercooler, the heat exchanger for the intercooler and the throttle body have to all remain standard - the only thing I can change on the intake side of things is anything upstream of the compressor and although I can probably net 0.001% improvement by changing filter, there's not much to be had in that regard.
Fuel injectors will definitely be replaced with something higher flowing, ignition will be coil-pack more than likely, and lastly I can do things like ceramic coating the standard turbocharger (CT26 I believe?) and ceramic coating the exhaust. Although I haven't looked to see if they homologated any other turbo for competition use (haven't bought the homo-papers yet).
Pistons can be changed (thank god) and valves can be altered as well (although the port size must remain standard) so as you can see, heat management is the big goal - keeping the heat in the exhaust gases and out of general engine componentry is key! As you can't really do alot for the overall cooling ability of the engine.
I'm hoping to run at least 1.0bar of boost (14.7psi) maybe more with the stock intercooler and still be able to belt out a few km's. I'd rather run 1.0bar of boost with decent intake temperatures than 1.4bar of boost and have to start retarding the ignition because of pre-det.
Unfortunately all this is probably a year away at least, maybe more!
I sort of agree that it may be a bit of a pity to rally a car in this kind of nick (body-wise), but that's what it was made for and hopefully it won't end it's career as scrap but go to a good ol' collectors home with a nice competition history in both the south aus rally championship and beyond (if my driving comes up to scratch)
