What offset would a set of 16x7.5 's have to be to fit on the front of a sprinter?

they'd still need an inset of around 3-7mm I'd assume. I have had several sets of 16x7's with insets of approx 14mm.

so a 30+mm offset would be way out and hit the guards

It depends on how the offset has been measured and defined, but I'd say that will hit the strut, not the guards - that is front wheel drive territory.

would a 15x6 rim with a +40mm offset fit?

+30 pos offset on a 7.5inch wide rim will foul the strut. I know I have tried. You only need about 5mm spacer to clear the strut. No problems on the rear tho.

I know that 15x8's with an 8mm offset hit the inside of the wheel well at full lock, so you'd need less offset than that, prolly -8mm on an 8 inch rim. But then you may have the problem of hitting the guards on heavy breaking

i just tried on the front and the wheel hits the strut JUST. with a 10mm spacer would it be alright or would the tyres rub.
i tried without any tyres on as that is how i got the rims.

Have you thought about the lack of thread then available to the wheel nuts? Add the price of the spacers, eight long shank wheel studs, and the time to modify the hubs if you do it, or pay someone to do it?!!! Makes a cheap set of rims not so cheap hey?!?!

+38 16"x8", cut down to 16"x6.5" should mount a 205/45/ZR16 tyre with about 3mm clearance from the strut.
