unless you're running low boost (6-8psi) I think you'll find the stock GZE cooler too restrictive.

My cooler is an overkill, its 600x300x60mm.
You dont need to go this far unless you're planning on making some really serious power for a 1.6 litre. As far as factory cores go, on a budget i'd rather have a series 4 RX7 cooler than either a GZE or supra cooler. much better internal design, less flow restriction, good cooling properties.

probably the best factory core that will fit your car would be a mitsubishi Evo Lancer or VR4 Galant intercooler. bit more expensive than a series 4 one though.

Yeah, pretty much depends how much grunt you're looking at making! The MisterBishi ones are pretty reasonable, see what kind of price you can score one for. If you've got big plans in store, then its time to fabricate one. Mines being done right now, 660x350x80 (replacing my Supra one I was using), because eventually I have big plans (which may include a 3SGTE if the poor little 4a cries enough!), so I figured theres no point stuffing around. The best factory core you'll find is Skyline GTR, but they generally cost more than getting something made anyway. Also keep an eye on the trading post, occasionally something reasonable pops up in there.

Remember to think in terms of air consumption/horsepower rather than psi. If you put an intercooler out of a honda scamp in there, you'd easily run 30 psi, and still make stuff all power...

Well either go the misterbishi one, or if that is '165 minimum, big plans later', then do it once do it right and get one made as big as can possibly be jammed in.

The one I'm getting made is costing $800. This is using a K&J core, 80mm thick. Personally I didn't think that was too bad, about the same price as a 2nd hand GTR core, only flows even better and has the pipes/mounting points wherever you like, not wherever nissan decided they should go.

$800 is a really good price for a proper core that size!

like you said, why buy a GTR one when you'd get a better deal making the end tanks to suit.

Yeah, I was pretty damned impressed too! I'll take lots of pics when I get it, and post them up for all to see, and let you know how well it works (temp + pressure drop - although with something that size I expect my poor little engine will be struggling to make pressure drop...)
