First of all - what model ? Mk2 or Mk3 ?
I have used 2.5" and this seems to be a general consensus both here and in the states for these engines. But it can depend on the cooler itself.
Material is entirely up to you and what you can afford/can access. There have been many threads on it. For real world applications, there is no performance differenec between mild steel, stainless or alloy.

What he said. Mild steel 2.5" does the job, anything more than that is just for bling/wank factor unless you're building some crazy hp dyno queen.

You should paint mild steel, to help prevent rust if i'm not mistaken! Rust being sucked into the engine cannot be healthy.

The inside of the pipe gets coated in oil pretty quickly... oily pipe = no rust.

Stupid question time.... how do you paint inside the pipe? I assume you'd paint it after you weld it together?! which for me it means it would be about 3 foot long with a 90deg bend in the middle.

Painting isn't a good idea... what happens if it gets too hot and the paint flakes off? That's more likely to be a problem than rust! You're better off getting it ceramic coated (they can do this inside and out), that's what I did on my intercooler piping.

I don't know if it was just my engine. But my 3SGTE used to really coat those pipes with oil... they were stainless, but they didn't need to be, PLENTY of oil in there...

I'm all for mild steel myself, and either ceramic coating (in a range of pretty colours! Including shiny!), or electroplating (chrome, zinc, etc.) to 'keep it healthy on the inside.' (Maybe a little All-Bran could help you with your oily turds, Witzl??)

Practically any stock turbo engine with a few thousand km's under its belt will seep some oil through the oil seals. Not necessarily so much it's dripping out of the pipe, but certainly enough to coat the pipe with a thin protective film of oil.

I have used 2" and 2.5" in mild steel, staino and aluminium (I use aluminium because I can). It is quite amazing how much power can be made thru 2".

not really - the main thing that hurt response was the turbo, but it can pump everything full of air very quickly (big IC).
As I have made changes I have also worked towards better flow paths - may be a trade off?

I just got all mine done in 2", for 3 reasons.
1) it matched the diameter of the cast 1G pipes
2) it meant I could have much shorter piping as well as much more direct (given my intercooler)
3) it was more than big enough to flow the power I wanted, yet isn't a huge amount of room the turbos waste filling up

Yep my current plastic intercooler pipes do have a fair coating of oil in them nothing too bad. Im thinking 2.5" should be big enough. My friend in his 180 has 2.5" turbo to intercooler and 3" to inlet. The workshop said it was going to be too laggy if it was all 3".
My car is a mark 3 and will i have to mount the window washer bottle elsewhere??
